Which Boxabl Models This Applies To

This applies to the Boxabl Casita line, specifically the 375-square-foot and 400-square-foot factory-built modules with the integrated flat roof assembly. The roof deck is a structural insulated panel (SIP) with a factory-applied TPO membrane, and the critical compatibility point is the membrane thickness and seam tape system used at the factory seam locations. You can verify your model by the data plate inside the electrical panel; the roof spec is listed as “TPO-60” or “TPO-45” depending on production date.

We are an independent service provider, not affiliated with Boxabl. For OEM-identical replacement, we source 60-mil reinforced TPO from Carlisle or Firestone with heat-welded seams that match the factory spec. Aftermarket equivalents exist at 45-mil, but we don’t install them on Boxabl units in San Diego because the thinner membrane degrades faster under UV exposure at this latitude. The seam tape Boxabl used on early production (2020-2022) was a peel-and-stick butyl product that we’ve seen fail prematurely; we replace with hot-air welded seams, which is the repair method specified in the NRCA guidelines for TPO recovery.

Signs Your Boxabl Roofing Is Failing

• Water staining at interior ceiling corners. The Casita’s roof-to-wall transition uses a pre-formed TPO flashing that can lose adhesion at the termination bar. In San Diego’s coastal zones, salt air accelerates the sealant degradation, and the first leak almost always shows at the uphill corner of the unit.
• Bubbling or tenting of the membrane surface. This indicates trapped moisture in the SIP core, usually from a penetration leak at a vent or HVAC curb. The OSB facer on the SIP swells, and the membrane lifts. Left unaddressed, the structural panel delaminates.
• Visible gaps at roof penetrations. The factory-installed pipe boots and HVAC curbs rely on a two-part pourable sealant that cures rigid. Thermal cycling in San Diego’s inland valleys (El Cajon, Santee) cracks this sealant faster than the coastal climate.
• Membrane pulling from the drip edge. The Casita’s low-slope design depends on a continuous edge seal. Wind uplift from Santa Ana events can roll the membrane if the factory attachment was insufficient; we see this most on units sited in exposed locations like Ramona or Valley Center.
• Musty odor or elevated humidity readings. A failed roof on a Boxabl is especially problematic because the SIP core is closed-cell foam that doesn’t dry easily. Moisture meters reading above 16% at the ceiling indicate active intrusion even if staining isn’t visible yet.

DIY or Call Us?

An owner can safely inspect the membrane for visible damage, check the interior ceiling with a moisture meter, and clear debris from drains or scuppers. What you cannot safely do is attempt TPO welding or SIP repair. Hot-air welding operates at 600°F and requires controlled speed and pressure to form a molecular bond; a cold weld or burned membrane creates a leak path that’s invisible until it fails. The SIP core, if wet, requires calculated drying protocols to prevent mold amplification in the foam cavity.
